When a plasma weapon overheats, you have to take a save. If you make the save, can you fire the plasma again or has it 'melted down' and broken?

it says you must kill the plasmagunner, but the plasma guns are made to expell overheated shots through those slits in the front of the barrel, so i dunno.

well, nothing says you cant refire it when you get the save. The only 'weapon taking' skill i know of in the 40k universe are the C'tan who absorbs C'tan phase blade attacks.

The plasma gun still operates after it gets hot.
Apparently the weapon is designed to vent heat to prevent its own destruction; this is not so good for the person holding it.

Additional support for the weapon surviving is the fact that you can still hit even when the weapon overheats. 'Gets Hot', page 30

So say in a squad of 4 regular marines and one plasma gun toting marine, the gun overheats and kills the poor sap (fails his save). Someone else in the squad can pick up the gun right (the gun is not destroyed)?

So if the gun overheats and you lose the gunner, could you remove a regular space marine from the squad as a casualty leaving the plasma gun model (to represent a schmoe guy picking up the gun) ?

Abselutly not.
like all heavy and special weapons, once the gunner's dead, the weapons lost.
you can just assume, logic wise, that no body else knows how to operate it, or that they are afraid of the cursed weapon.

yea, but the reason you are able to pick out who dies in a shooting phase is because your regular troopers are picking up the heavy weapons and such.

You could also say if the Trooper fails his armor save then the man sized puddle of goo that he became has "gummed up the works".
Personally I wouldn’t want to pick up a weapon that did that to my buddy, but if the same guy was shot by enemy fire I wouldn’t mind picking it up.

That's just GWs way to explain the reason behind picking casualties in a unit, it has nothing to do with the rules. Never try and figure out a rule based on the story, fluff and rules do not mix. (At least for GW rules, I think they should be closely related) Akodo's right. If you're forced to take the casualty on a specific guy, you loose everything he was carrying.
