Are any of you using alternatives to GW's Chaos Black aerosol spray cans for undercoating figures? Just wondering if there are any more economical alternatives.
If by undercoating you mean priming the figure - then Chaos Black spray is not primer. That could be your problem if you are using the chaos black to prime and it isn't working so great.
They have a black primer that I find works well. I have also used krylon primer to a decent effect. I have heard that floquil has a primer that is good. I would stay clear of rustoleum primer as it is much more gritty than some of the other primers and doesn't work well with small detailed figures. Fine for terrain but not miniatures.

I was not using any primer for some of my models - no problem so far. After that I have gotten a can of GW stuff - lasted for many figures, two Rhinos, one Chimera (that was 90% covered) and two Penitent Engines. I think it is not so expensive if you consider the ammount of figures to prompt one to use a $3 cheaper alternative of unknown quality. I say get a can of GW stuff for your figures, and any other primer of your choice for buildings/rocks and other stuff on your gaming table
